The SpawLab PRO earth system in the Dual-Core layout is an engineering answer to the extreme demands of air carbon arc gouging. The set is based on two parallel 95mm² cables (190mm² in total) and two brass 600A clamps, which stops the equipment from overheating at a 100% duty cycle. The physics of the parallel layout spreads heat effectively and keeps the resistance low, which protects the rectifier bridges of the power unit against overload. It is made for shipyards, foundries and heavy structure plants, where arc stability at 800A decides whether production keeps running.
Energy Analysis of the Closed Loop (Loop 20m)
Gouging is a continuous process. The table below gives the calculated power losses for the complete circuit (10m of earth lead plus 10m of torch lead) at a load of 800A. The figures include the rise in copper resistance at working temperature.

Who is this system for?
The product is made for heavy industry (Heavy Duty). It is mandatory equipment for air carbon arc gouging stations that use carbon electrodes from 10mm to 16mm in diameter. The Dual-Core system is meant for users of 1000A-1200A welding power units who expect reliable equipment in multi shift work. It suits the removal of casting defects, the repair of cracks in machine bodies and the preparation of plate edges in shipbuilding.
Detailed Analysis of the Technology and Features
Parallel-Core 190mm²: Thermodynamics of the Layout
Using two separate 95mm² cables instead of one 185mm² conductor is a key engineering step. The parallel layout raises the passive cooling surface of the insulation by close to 40%, so heat leaves the cable faster. Even with 800A flowing, the core temperature stays below the critical point for H01N2-D chloroprene rubber. That keeps the insulation from hardening and cracking, the most frequent cause of failure in thick welding cables. On top of that, class 6 stranding keeps the bus flexible, so the operator can move it freely.
Dual-Clamp System: 2x Brass Clamp 600A
At 800A the bottleneck is the contact point with the material. Our system uses two solid clamps made from a monolithic brass casting. Brass has a thermal and electrical conductivity many times higher than copper plated steel. Splitting the current into two points (2x 400A) removes the risk of micro arcs and of burning the surface of the part. A redundant contact adds safety: if one clamp works loose, the circuit stays closed and the inverter is protected against a jump of the open circuit voltage.
Hydraulic Crimping of the Terminals (SpawLab Technology)
The critical point of the bus is the joint between the cable and the machine plug. At SpawLab we crimp hydraulically at a force of 12 tonnes on industrial presses. The process causes molecular diffusion of the copper at the contact with the sleeve of the LW/LP 70-95 plug and removes the transition resistance. The plugs therefore stay cool, which protects the current sockets in expensive welding power units against melting. That level of workmanship is out of reach for hammer fitted assembly.
Mirror-Balance: Symmetry of the Load
The bus was designed in the Mirror-Balance system, which means exact symmetry of length and resistance in both current branches. A current of 800A therefore splits evenly (400A + 400A) and the bridges in the power source are not loaded asymmetrically. Such a layout stabilises the magnetic field around the cables, which reduces arc blow during gouging and gives a smooth, predictable metal blowout.

FAQ - Technical Questions
Do I have to connect both plugs to the welder?
Yes, without exception. Running on a single 95mm² conductor at 800A will overheat and melt the terminal at once.
Why do you use two clamps instead of one bridged clamp?
One clamp at 800A creates too much contact resistance. Two independent clamps give safety and a better current spread over the material.
