PRO 3 m 500 A: extreme energy density with no losses

The SpawLab PRO series earth cable with a 95 mm2 cross section is the basis of trouble-free work in heavy industry, where 500 A calls for uncompromising transfer physics. At SpawLab we designed this cable to remove the energy bottleneck that is the resistance of the conductor at the contact with the workpiece. Electrolytic copper of the highest purity gives exceptionally low impedance, which protects the IGBT transistors of your welder against harmful reverse surges. With the PRO series you invest in arc stability, and that translates into deep penetration and full service protection of the machine at a 100% duty cycle. This is a solution for engineers who understand that a voltage drop on the earth side is a real loss of weld quality and of money.

Circuit energy analysis (500 A PRO 95 mm2)

The table below shows the results of a technical audit of the voltage drops Delta U for the full working circuit at 500 A with an earth lead of 3 m (95 mm2).

Welding process Configuration (earth + torch) Voltage drop Delta U Power loss (W)
MIG/MAG Earth 3 m (95 mm2) + torch 5 m (50 mm2) 1.45 V Extreme output / production
TIG Earth 3 m (95 mm2) + torch 8 m (40 mm2) 2.55 V 1275 W (lowest loss in its class)
MMA Earth 3 m (95 mm2) + holder 3 m (95 mm2) 0.92 V Mirrored balance (Mirror Balance)

Who is this equipment for?

The SpawLab PRO 3 m 500 A cable is made for heavy industry, shipyards and robotic welding stations, where continuous work under extreme load is required. It is the right choice for plants prefabricating steel structures, where plate above 20 mm thick is welded with spray transfer. With a 95 mm2 cross section this set is aimed at professionals who cannot afford downtime caused by overheating accessories. Mirror Balance in MMA also makes it a dependable tool for welding pipelines under technical inspection, where stable arc parameters decide whether the radiographic test passes.

Detailed analysis of technology and functions

95 mm2 copper core: the physics of transfer

Using electrolytic copper with a 95 mm2 cross section in the PRO series is the key element that keeps active resistance from rising during high-current welding. At 500 A the current density spreads over an optimal area, so the conductor temperature does not climb sharply and its molecular structure is protected against accelerated oxidation. The physics of this keeps the arc voltage steady, which is critical for constant heat input in the weld. With so much copper mass the cable acts as a passive radiator and holds the current parameters steady even after several hours of continuous work. This technical solution gives full technical backing to your machine and reduces the thermal load on the rectifier bridges. With the PRO series you can be sure that electrical energy reaches the joint instead of being dissipated as useless heat in the cable.

Mirror Balance system in MMA welding

In MMA welding the symmetry of the electrical circuit has a decisive effect on arc stability, in particular with basic and cellulosic electrodes. Our PRO 95 mm2 earth cable, 3 m long, is designed to form a perfect balance with an electrode cable of the same cross section and length. This configuration reduces arc blow, a frequent problem when welding with direct current in the region of 500 A. A minimal voltage drop Delta U of 0.92 V means that functions such as Hot Start and Arc Force work with full precision and support the welder in the most difficult forced positions. This is the SpawLab engineering approach, which allows weld quality that meets the strictest industrial standards. Thanks to Mirror Balance the control electronics of the welder do not have to compensate for an unbalanced circuit, which markedly extends their life and keeps the service protection of the main components.

H01N2-D chloroprene insulation (heavy duty)

The H01N2-D chloroprene rubber insulation used in the PRO series is armour designed for the toughest workshop and shipyard conditions. The material is extremely resistant to oils, greases and UV radiation, which keeps the sheath from crumbling and cracking after years of use. The physics of chloroprene insulation gives excellent protection against mechanical abrasion and accidental contact with hot welding spatter at temperatures above 1000 degrees Celsius. The cable stays highly flexible even at sub-zero temperatures, which with such a large cross section is decisive for comfortable handling at the workstation. The solid sheath is also a dielectric barrier that protects the copper core against short circuits to the structure, which raises operator safety. This class of insulation is a deliberate choice by the manufacturer to make energy transfer completely trouble-free in the most aggressive industrial environments.

PRO heavy duty brass earth clamp

The PRO cable ends in a heavy earth clamp cast from high-conductivity brass, which sharply improves the efficiency of the earth point. Brass conducts heat far better than copper-plated steel, so there is no risk of burning the surface of the workpiece at 500 A. A strong, stiff clamping spring holds the mechanical connection firmly and prevents side sparking at the earth to workpiece contact. The 95 mm2 cable is joined to the clamp through a thick-walled copper ferrule, which stops the strands working loose under vibration and temperature changes. A solid earth contact protects the welder electronics against faults caused by a sudden loss of circuit continuity, which at such high currents could break down the power transistors. This is a professional solution that raises the standard of work and the reliability of the whole welding system, made for welders who care about detail.

Technical FAQ

Is a 3 metre lead enough for welding at 500 A?
At currents around 500 A, the shorter the cable, the lower the energy losses. A length of 3 m is ideal for stationary work and gives the lowest possible voltage drop Delta U in the PRO series (only 1.45 V for MIG).

Why does the PRO series use 95 mm2 for 500 A?
A 95 mm2 cross section guarantees safe work at a 100% duty cycle. A smaller cross section at such a high current in continuous work would produce too much power loss and heat, which could damage the welder electronics.
